Just came across this and suddenly my plans of Intergalatic domination have taken a nose dive...

True cost of a Death Star:

    Not to mention it's ineffectiveness as a weapon, it's a huge target.
    Also, the effect of a small moon sized object in a planet's orbit or even nearby would severely affect the nature of the planet, most noticeably, tides would be out of whack and satellites would catch a lot of interference. also, it has to be towed by a fleet of star-destroyers...

    Thats the official size of the second death star. The First was 80km diameter.

    Though in both cases from the imagery used both were considerably larger, though thats the 'artistic license'.

    The death star probably works on some form of hyper-siphon. Build a portal to the planets core, suck in molten iron and process it as it flow through the portal. There would need to be auto-assembly routines, including Van Neumann machines for the construction. The whole lot builds like a body grows, according to a blueprint shared by all construction components. Droids and the crew work entirely on outfitting, which is a colossal task in itself.

    Apparently the surface of both Death Star's were made of Quadanium steel...

    Quadanium steel or Quadanium alloy was an extremely durable metallic substance. The surface of the first and second Death Stars were made of quadanium steel. The planet Despayre was a source of quadanium for the construction of the first Death Star. Quadanium was a registered trademark within the Empire. The TIE/ln starfighter and all of its decedents were also made out of Quadanium steel.

    You would want to sheath it in something tougher than plain steel.

    If you have such a portal, or universal constructors, there is no reason to build a Death Star as both are easily capable of destroying a planet; and one with much greater horror. Nothing quite like watching a person melt on the news.

    Star Wars tech has always been rule of cool, even more so that Star Trek.

    Seeing as even the small ships in starwars have the capacity to move at speeds seemingly approaching the speed of light I severely doubt the escape velocity of a small moon is going to impact things much.

    Since a deathstar would be mostly filled with air, it would have signicantly less mass than a panetoid of similar size, plus you wouldn't have to dock ships simply sling shot deliveries to the construction site at an acceptible velocity.

    As for construction material. You would probably find more than enough suitable raw materials within an asteroid belt. Since Endor orbits a gas giant it is probably close to such a belt.

    As for construction time: The Empire would have access to the manpower of thousands of planets so man hours wouldn't be an issue.

    The main problem would be the logistics of supplying goods and services to such a large workforce, I can only imagine that there must be some form of farming with in the structure unless the workforce is entirely made up of droids. Given that the workforce could live within the completed parts of the structure the workforce could increase as construction progresses so the rate of construction would increase on an exponential curve.

    Even with the Empire draconian HR policies administration would be a total nightmare too.

    The best solution would be to have droids that construct constructor droids that then do the work. Not quite a von neuman machine but it would get the job done at a rate equal to the supply of materials.
