O.O those are amaaaaaaaaaaaaaaaaaaaaaaaaaazing!!!
My only recomendation would be to use a 'zerker head with the bunny ears chopped off as the base for the Fett helmet, it gets you the visor slit with almost no work.

The heads are from the pre-painted star wars miniatures line. They are actually dark trooper heads as the standard stormtroopers are undersized being closer to 25mm or true 28mm. Because they are the rubbery pre-paint type plastic you can't really clean them up easily and the quality can be a mixed bag. They were dirt cheap at the time and I bought around 30 or so, picked out the best 5 heads and recast them so I'd have enough for a couple of squads. Vader's head was also from the same line, there's 4-5 different sculpts of him that I had to try as most of them were on the small side. The one I ended up using was really big compared to the other versions so it fit ok. I need to build some custom head for the scout troopers I have old marine head that had a respirator that I'll sculpt the visor onto. Going to make a full unit of speeder bikes and then some scout troopers on foot, likely equipped as sniper scouts. So far here's the rough outline I'm thinking of Vader - space marine commander Emperor - librarian Boba Fett - imperial assassin 1 unit of imperial guard - honor guard w relic blades 2 squads of stormtroopers - tactical marines 1 squad of speeder bikes - marine scout bikes 1 squad of scouts - marine scout snipers 1-2 AT-ST walkers - dreadnoughts 1-2 AT-AT walkers - landraiders Jawas - servitors if I do a techmarine R2 & C3PO for objective markers Somewhere I have a WIP spy droid like the one from EMpire, I'll also probably make models for the other bounty hunters as I like them if they see game play maybe they'd be used as either vanguard/sternguard.

but....
These are really nice looking!! VERY good conversion work and very convincing! I will have to read back through it and see fi I can find out where you got those Boba / Jango Fett helmets..... they are sweet! Will be keeping an eye on this for sure!
The AT- AT / Sentinals are really sweet also!

The missile launcher hand was an attempt at doing a force push gesture. The size is exaggerated a bit by the camera as there's a bit of fish eye effect going on. I'll re-take a couple shots that aren't so close up as it'll help eliminate some of the distortion, that said there may be a better option for the hand which I'll be giving some thought to.
The Mandalorian helmets are just space marine heads that have been carefully cut down. I'd tried using the chaos head with the T shaped visor but the hoses on the side of the face plate just make it look too fat IMO. Boba has pretty heavy usage of parts on him I believe there's a total 7-8 different kits that stuff was used from.
I'd previously considered making full units of Jawas and even went so far as to buy a Baneblade that I was going to use the tracks and chasis as the base for a sandcrawler. I still have the parts but not sure if I want to continue with that conversion as I can't figure out what game role I'd use it for. I think it'd possibly clash a bit with the Imperial theme too.
The AT-AT I'll be using some star wars model kits I picked up. I'll likely leave them mostly stock and just switch out the weapons for 40k versions, maybe add some doors to the body side panels. It'll probably use the fewest amount of 40k parts out of the army choices but there's not a lot that matches the look of an AT-AT as it's pretty distinctive.
