A working chainsword would be sweet - my fiance and I are trying to brainstorm ideas on how to step up his costume a bit, but it's so simple and effective and gives him the freedom of movement he needs to still enjoy events.
Two words: Utility Belt. A visit to the local army surplus should get you a web belt, ammo pouches, and a canteen (stencil an aquilla on it).
For the working chainsword, try looking for a toy chainsaw that you can disassemble and attach to a more SM-like handle? There's a blog on "Life size Sister of Battle" in the P&M section that has an example of a working chainsword, sisters helmet that lights up, bolters made from nerf guns, etc. They provide links to a community that supports 40K cosplay.
Great to see a little man into the hobby. My son was excited to play, got a nice 3k necron army handed to him, and promptly lost interest. He'll occassionally pick up a game of Kill Team with me and play with a friend once in a blue moon, but sadly has no interest n painting or playing full games.

Wow, my mom bought my son his first army, a compleate 4,000 pts Ultra Marine army. He has a 2-0 record vs. my Chaos..(Mom dont want mo to beat him). House rules are cool here and I always let him re-roll all missed shots and we have a great time. Costume is great, my son has just built himself a Thunderhawk Gunship he is so proud of and showed off at school. So now we got more WH40K players showing up at are house they are 10+ yrs old but play very well.
