A said last time that the Sisters of Battle saw him as a man, but they saw him in his armour, but it just occurred to me that the mechanicum made his armour so he'd be known to be what ever size that armour was and if he is known to be Primarch height then that would ad evidence that he was that height, unless he changed the memories of the adepts working on his armour that is.

Guiiliman has a thought in Dark Imperium where even he can't remember. He knows his sword fits him, and he thinks he remembers him sometimes being primarch size, other times a normal man.

Did the Mechanicum make his armour, or is it a relic, or something he's done himself?

One source says the Mechanicum made it, though he did invent the first bolter. The other source just says its older technology:

I think every look at him anyone has had was just a psychic projection.

In "reality" he is presumably regular human sized, or he wouldn't have been able to pass as human until he was powerful/skilled enough to be able to appear as a psychic projection to all people 100% of the time.

In one of the early Horus Heresy stories, someone get's a glimpse at his face where it looks old a shriveled. Were they seeing a vision of the future? Or somehow temporarily saw through his glamour?

Well given his proficiency in biomancy, he could very well be Primarch size "in reality". At our scale of comprehension/perception, he's quite close to omnipotence.

What sticks out to me most is Corax, when he first met the Emperor he told him he recognised him and the Emperor was surprised, he say a man, neither young or old, fat or thin etc. Plus when he met the Emperor on the throne he asked if that was his real face and the Emperor said 'I've never actually had a real face.'

The Emperor, being the most powerful psyker ever, could almost certainly change his form to whatever suited him. Or at least appear to be whatever he wanted to be. Otherwise, he could not have blended in on Earth as a normal human for >40,000 years. He was born in Anatolia in what is the Past for us today, and his powers and memories of the Shamen's didn't fully awaken for some time.

Noctis Labyrinthus

Given that Magnus, an extremely powerful psyker in his own right but still not as powerful as the Emperor, can change his size and form at will and is even remarked to be very like his father in that way by Lorgar, the Emperor certainly can.
