If you could find really old plastic SM backpacks (like, 1st-2nd edition), those are about the right size. Considerably different aesthetic obviously.

One option might be Shapeways or similar 3D printing companies? He gets great results with a reusable casting putty. He's using it to mass produce legs from originals he has sculpted.
