I'm considering using my modest terrain collection and gaming table as the centerpiece for my upcoming DnD 3.5 game instead of the traditional grid maps (which I have ones of every size and variety imaginable). I'm thinking simply converting 5ft = 1" should work, with custom templates of equal size when appropriate. Characters could have a 1/2" melee range as it's possible that using a grid they can be adjacent without touching. Anyone have any experience with something like this or see any major problems? I really like the idea of no pre-measuring

I can foresee two possible problems.

(1) multiple AOOs in cluster feths

(2) elevation's effect on movement on 3D map

These shouldn't give you too much trouble depending on your gaming group. As an IRL lawyer (as opposed to YMDC lawyers) who played D&D with other IRL lawyers, I would dread trying to take D&D off of a grid. But reasonable people, especially with experience of tabletop wargaming, should be able to work it out.
