Simply put, is this ever worth it?
The only things I can think of that would be dangerous are Heavy Flamers and the Flamestorm Canners of the Redeemer.
Is the 4+ cover save good enough or should I invest the points in the 5++?

Never leave home without it. Sometimes, just sometimes, you need that 5+. When it comes up and you don't have it is the moment you kick yourself.

Well, of course, Bikers need the 4+ armor save and the 5+ invulnerable save.
Expensive, but very useful.

I'm assuming you are referring to nob bikers, the only real reason to take them is for when they run into something else with "energized boxing glove/equivalent"s because in that case the x points spent per nob will likely come into play because there are going to be a lot of casualties on both sides.
Other than that, even regular powerweapon attacks aren't too hurtful when you consider would allocation rules, but it still helps to have them. Heavy flamers aren't too much a pain in the ass unless they are super spamming them, because spreading out well and fnp protects them pretty good.

Nearly all Deadly CC units in 40K have a way of ignoring Armor saves. The 5++ is your only defense.

So, I am thinking, is 7+Painboy too large a unit for a 1500 list? Atm I am toying about with 4 Claws and 3 Big Choppahs. Would taking 4 claws and 2 Big Choppahs, with 2 Bosspoles and a Waaaagh! Banner (and ofc Cybork Bodies) be an effective unit? When you look at the sheer number of boyz dropping even one Nob can buy, it gets kinda scary

I'm running a hefty nob biker unit in both my 1500 and 2000 point lists. I personally prefer running a variety of other mechanized ork units to support a large nob squad rather than just spamming two. It works better to my personal play style as I believe it gives me more tactical variety, and it doesn't get you quite as many mean remarks/looks.
A couple of things to keep in mind with a nob squad:
-Although people bitch about it, take advantage of the wound allocation rules for these guys. They were given it for a reason, and if you don't use it, this unit can become a major power-sink fast as it becomes increasingly easy to just focus fire on them and take them down. By creating multiple wound "groups" (i.e. as few nobs that are equipped exactly the same, doing so by mixing up who gets the PKs, the Big Choppas, the Banner, Bosspole, Painboy, ec.) it allows you to designate who takes the wounds and when. This squad is going to have to do a lot of work (and you can't afford to make dumb decisions with them against a smart opponent, as they will know how to deal with units like this) to give you wins in a competitive environment.
-I wouldn't be worried about running too many PKs, For a squad of 7 with a PK warboss attached I don't see why you would need any more than 2-3. I only run 3 in my mob of 9 (4 counting the warboss). I would also suggest a couple of kombi-skorchas, as they are cheap flame templates that help deal with horde like opponents and also to thin out hard enemies like terminators.
-Just about all of the upgrades are worth it. Painboys= FNP for your entire squad for less than the cost of another biker nob? Deal. Cyborks=5++ for everyone for about the cost of one biker nob? Deal. Waaagh banna is less than half the amount of an additional nob, but increases their ability to hit most enemise drastically.

Hmm yes I had forgotten about my warboss. I suppose 5 Claws is a Bit much. And yeah, I was thinking for Kombi Scorchas for the Claw Nobs, since its a Flamer , so cant miss and doesn't hinder them them in CC (not that it mattered anyway) so I'm gonna drop a klaw so I have 4 Klaws, 4 Choppahs and Da Not-So-Mad-Doc in the Unit. The Equipment is spread out :p So yeah, after dropping a claw for a big Choppa and another Scortcha Ive got 15 spare points. My warboss already has an attack squig, so I was thinking another Waaagh! banner? just in case the first one gets blown to bits (ya i know they don't stack, I'm looking for redundancy ). Another option is to load up on scortchas, I can Afford 6 in my points limit for this list

You truly cannot have too many PKs. Seriously. In 1500pts, I usually run about 10 Bikers with a Warboss. This is a nasty, must-kill unit that allows my Boyz to get in and get the job done. Of course, it depends on playstyle, so find what suits you.

the only problem is running 10 Bikers + Boss with PK leaves enough points only for 60 boyz, far to few a number.
My Current planned list consists of:
Warboss on Bike with PK, 7 Nob Bikers + Painboy w/ 4 Big Choppahs, 3 PK and 6 Kombi Scotcha, 2 Bosspoles, a Waaaagh! Banner and Cybork Bodies (Counting as Troops ofc )
4 units of 24 Footslogging Boyz with Slugga and Choppa (no special Dakka) with Nob+ PK and Bosspole.
100 Footsloggers and 9 Bikes in 1500 Points.
What do ya veteran ork players make of that?

Is it perhaps the fact I'm running a Power Klaw in each of my Boyz mobs?
Edit: Tweaked the numbers a bit and realised that has to be it. I can get 10 Bikers with PK and a Painboy, along with 88 Boyz in 1500 =)

Not bad, the only thing i would worry about is moving your bikes too far ahead and leaving your boys behind. Which may result in their whole army putting everything on those bikes or keeping them locked in CC with throw away units while they deal with the boys. I would just wait for a 3rd turn wagggh charge so your whole army is there supporting each other. Just my opinion. Other wise i if you wanted a faster army you may need some truks and BW's. here is my take on a 1 unit of bikers at 1500
HQ: WarBoss – Bilke – PK – Cbody – AttSq
BigMek - KFF – Burna
Troops: Nobz x8 – Bikes – PK x2 – PainB – WaggB – BossP - BigChoppa - KombScorc
Boyz x20 – Nob – PK – BossP – BigS x2
Boyz x19 – Nob – PK – BossP
Fastattack: Deffkopta
Deffkopta
Deffkopta – Buzz
Heavy: Battlewagon – Rpj – ArmorP – BigS
Battlewagon – Rpj – ArmorP – BigS
LootedWagon – Boomg
