1: If say, A Savage Orc Bigboss, Joins a unit of Black Orcs, they don't roll for animosity, correct?

2: Are the Black Orcs affected by the Bigbosses Frenzy? (Im pretty sure they are, I'm just checking)

1: Correct, Black Orcs don't test for animosity at all.

2: If by Frenzy you mean Waaagh then yes, don't have the book with me but iirc they count as rolling a 6 on the table

3: I've never seen the model in person but it looks like it is on a 40mm

2: They do NO benefit from his Frenzy. However, if an enemy comes within charge range, the unit will have the option of charging the enemy with the Savage Orc. In the event they choose not to (or are unable, due to failing a Fear/Terror test), the Savage Orc will charge out of the unit on his own.

So Manfred, by that, do you mean that I can have a Savage Orc Bigboss in a non-Frenzied unit, and only he will have frenzy?

Frenzy on a character does not carry over to a unit.

While others said 40mm, I want to say 50mm as it'd fit with the "25mmx50mm" base sizes of Cavalry.

..but it might be made 40 to hang out with goblins

Had a similar problem myself with a scratch-built Pump Wagon (which are surprisingly easy to build if you have some thin wood strips, the blocky Goblin Shields, and any number of spare swords, spears, etc). In the end I turned to the staff, and we discovered (to both our ire) it was a full Chariot-base.

Seeing as stores don't carry a Goblin-on-giant-spider in stock, all I can really suggest is giving mail order a call.

I'll just order it, and if they it doesn't have the correct base, I'll just stick 2 Cavalry bases together...

Bear in mind that if there is an enemy within charge range of the boss, and you do not declare a charge with the unit, the boss will charge OUT of the unit on his own if said enemy turns out to be in range when you measure for frenzy. This is the main reason people don't put savage characters into non-frenzied units. If you do it, be careful to keep the character in the middle of the front rank, which will make it a bit harder for your opponent to make this happen.
