I just got some raptors from a fellow dakka member, and after stripping them, I was amazed at how many flaws there were in the metal!
The jetpacks are amazing looking, really. But these were casted soooo bad. There were giant mold lines everywhere, little blocks of pewter that I had to saw off, those little stringy things.
I cleaned them up and they look better now, but jeez was that was a pain.
So what would you say is the worst casted model you've ever gotten? By that, I mean the amount of flaws in the material itself, not the ugliest model you've ever seen

one of the claws of my Forgeworld sentinal powerlifter had a huge step in it where the moulds went together, must have been about 1/16th of an inch which is significant in a smallish part. Managed to work with it just about.
Worst metal figure, that would be the Dark Angel ltd edition sergeant they released for some campaign, the one in robes pointing a bolt pistol straight up. That had a large step in it as well. I don't understand why they get such large steps in figures, moulds are supposed to have locator pins, oh well.
A fair few of the LOTR range have mould seams than run down faces, that annoys me no end. More thought should go into making moulds to avoid that sort of thing.

I do hate some of the warping that happens with Forge World models. Also, the SM drop-pod, as if you don't trim it mercilessly it's doors won't shut properly.

The biggest fail for me was putting together a sentinel a few years ago out of the box new. Both main bottom legs weren't even recognizable or fixable. It looked like something had melted the middle section of each clean away and left a smooth effect where it should have been connecting. Didn't take long though to get replacement sprue though. Something bonkers must have happened with the casting.

Gotta go with the turret parts on the old version of the fire prism. That thing hella sucked. As I recall, it took 2 pairs of pliers and clamps to get the 2 halves of the prism 'sort of' together. Then don't even get into putting it all together along with the thin, spindly plastic parts.  Aaarrrgghhh!
Someone mentioned Forge World. I had a simple set of fitted rhino extra armor that required approximately 30 minutes per piece to cut, slice, sand, and reform in order to make them fit. For the extorti, er... price you have to pay, I'd think those might fit like a glove. I even had to use green stuff to fill in the top of one side to avoid it looking like a pothole in the rim of my tank.

Drop pods I second as being very bad. I heard a story about a dude who bought a warhound from FW and the entire thing was warped beyond repair. there goes what...$3000?

The worst I have personally received is the thunderhammer/ss conversion pack, which I got today. There is just so much extra slag hanging off them, its gonna take a bit to get them to look right, probably not the worst out there but rather annoying.

Yeah, that's the problem I've been having a lot of trouble with on my raptors. Maybe the molds are off alignment for some older metals.

Hey Samus. Your experience with the Raptors is nothing out of the ordinary for metal models. It's not really that they are poorly cast, that's just how it comes out. Metal takes a bit more work than plastic. :p
As to your question, I mentioned in another thread how one of the first kits I bought was a box of Silver Helms. One of my horse had a nub (at the knee!) rather than a proper leg and hoof. I doubt every box comes with one of these handicapped equines but that was certainly the worst cast model I've ever personally come across.
