This guy is an upgrade character for GK terminators. The terminators are LD9 and generic marines in that respect (ATSKNF) and Thawn is fearless which does not help out the squad in any way and is relevant only if Thawn is the last remaining guy. So, why?

I would say because should Thawn die and then successfully use his "I shall not yield" ability he becomes a unit all his own and thus becomes fearless.

No. The first time you get hit by some S8+ attack with low ap, you put it on thawn, killing him. The squad goes off and does its own thing, and you plop Thawn on an objective. The opponent has to either waste shooting bringing him down only to have him get up again, or just let him sit there claiming the objective.
I really haven't seen Thawn used much at all in the first place, but when I have, that's how it was done and the player who did it that way has had it be pretty successful for him.
Either way, regardless of how you use him, it is likely that he will end up on his own. He'll either get unlucky and die to a wound you had to allocate to him, his squad will die, or you'll allocate a nasty hit to him on purpose because he'll most likely get back up anyway.

I think they mean: anytime the unit takes a any wounds, you always allocate them starting with Thawn first (and always put any 'extra' lap-around wounds onto him). If he makes all his saves, then cool, but if he 'dies' then he's just going to come back to life later as a separate unit.
So I guess that's how you use him 'right'...you put all wounds you can for the unit on him first.

Yeah, as odd as it seems I think the best way to use Thawn is to get have him tank as many shots for his squad as he can until he dies then have him either hold an objective or run around on his own. That's not to say that he's worth using, that just the only way I can think that his special ability would be worth it.

It can be especially annoying if the GK player has the second turn. You get last licks, 50% chance for Thawn to get up without being taken back down, so if he is on an objective it can mean the game. Of course, betting the game on a 4+ roll is never a good strategy, which again is why he really isn't taken that much.

Fearless means that, when he's on his own he can never run away froma combat, and wont be escorted off the board.

Its for once he is all alone.
Yeah, a 4+ isn't a sure thing, but Thawn rolls each turn. So if he dies early he will more then likely stand back up.
