Hi I'm still very new to WH but me & my other half are looking at making our own table top to cover the dining room table when in use then store in the garage when not needed or we have to use the table for the boring stuff like eating off! lol
I need suggestions please on where to start, we play Orks, CSM, SM. What type of board to use? Easiest way to cover it? Cheap terrain/building ideas?

First up congrats on having a spouse that wants to play wargames with you
As for the board, I plan to be building one pretty soon, A trip to the local timber merchants (or B&Q) I suppose) for some mdf board and some lengths of 1by2 (aka lathes) to brace the underside with (guards against warping and the board bowing)
Could even cut it down the middle and add hinges for easier packaway and storage.
I'm going to be looking at the folding legs of a pasting table, and immitating them on a larger table  But if you plan to sit it atop the dining table, legs are sorted, you may want to build it to slot onto the dining table without sliding around using the lathes.
Another increasingly popular design is to make a flat board that will hold 6 2foot by 2foot boards atop it, that can be sculpted and detailed so suit while being left modular for a bit of variety. (akin to the GW realm of battle board)

I like the idea of a big board as the base then modular boards to fit inside, I like variety, what thickness for the board would you recommend I don't want it too flimsy and on the other hand I don't want it snapping everytime I move it.

I recently built a board for me and my friends, I could post some ref. picks for some inspiration. It was a really simple design that I came up with (together with many others I guess) while shopping for the mats.
The board is made from 3 pieces of MDF board and some bars to keep them in place. You take the middle board and put two bars under it that reach about half way under the two side pieces. You then get two bars that reach from the sideboards about half way under the middle piece, the sideboard bars should be snug against the middle board bars to keep the boards level and even.
This way you wont need any locks or anything really if you think about what you are doing since the forces of the bars from the boards will keep it level.
Quite a rant but i hope you get the idea  It's very simple really!

What I used to use was simply a 3/4 sheet of plywood cut to 6' (for a 4'x6' surface) and installed 1" strips underneath to keep the top from slipping on the dining room table. We would put a cloth down on the table first to protect it.
We just left it bear and put our scatter terrain, some bought, some built, on it. It also serves as a larger eating surface for Christmas dinners and such when extended family invade.
If you're not going to use it for anything else, you could give it a light coat of textured paint (available pretty much anywhere spray paint is sold) to help tie it in with whatever terrain you use. Since you're going to be moving it and storing it in the garage, I would not recommend doing too much more to it than that.
I currently use a 4'x6' table (same concept though I used the 2 1' cut off to strengthen the table by adding them lengthwise underneath). 3/4 sheet of plywood with basic folding legs bought at Home Depot (or whatever equivalent you have there) with a cheap piece of green "fuzzy" fabric stapled to it. I've had it for over a decade and it's still going strong though the corners of the fabric have worn off.
For cheap terrain, there are tons of resources out there for printable paper terrain (not everyone is a fan), laser-cut wood options abound on top of the usual stuff. A single sheet of pink insulation foam though can make you more than enough hills and rocky protrusions to add some difficult terrain and line of sight breaking spaces for very cheap and a couple hours of effort. Add to that some trees for wooded ares made from fish tank bits and you're set. Make your own army specific objective markers if you want to add some army flair and you're good to go. 8)
