I'm trying to figure out how to make a cool little Inquisitor for my upcoming Custodes army.
Any suggestions on how to build an Inquisitor?

Inquisitors run almost entirely on the rule of cool, which is very subjective. What do you want them to look like? What’s their background? Who’s in their retinue?
There are tons of human scale models. A bunch in the Imperial Agents range, but also sisters, guard, chaos, GSC. Really tons of raw material out there. And that’s before going 3rd party.
And there are inquisitor models around. Mostly named characters. But you could take one of those and work it over.

Well rules wise we just got the Crucible of Champions rules which are perfect for someone as unique as an Inquisitor
Theme wise I'd go:
Ordo: what do they fight? Xenos/Hereticus/Malleus are the ordos Majoris but there are plenty of others, or just make one up.
Radical or Puritan? A Radical Ordo Xenos Inquisitor might have alien allies or use Xenos weapons. A Puritan is likely to view such things as Heresy and use specialist Imperial weapons to fight them.
Origin: where's your Inquisitor from? Ex-imperial guardsman? Arbitrator? Noble? Sister of battle? This can help inform your model choice
Methods: are they subtle, sneaking around in a camo cloak to get behind enemy lines, or do they prefer stomping around in power armour, or maybe they stand atop their own temu Throne of Judgement
Once you can answer those questions you should already have a pretty solid idea of what your Inquisitor is like and how to model/equip them

Yeah, Inquisitors are one of those models where you can just go nuts, so Rule of Cool the hell out of it.

I'd personally go with a human torso from the AOS range, add 40k weapons and bling to taste, but that's just cuz I envision Inquisitors more as "Space Fantasy" themed than proper scifi themed.

In terms of equipment and armour, you can go really wild.
For instance? Is it power armour, or an archaeotech field generator which Counts As power armour in terms of game rules?
Plasma Pistol* or Archaeotech Pistol which Counts As a plasma pistol?
They’re Inquisitors. If anyone is going to have unique toys and tech, albeit translated to in-game options, it’s them.
Consider Inquisitor Covenant, and his Predator Style shoulder mounted Psycannon. No-one else has had that. So unique is fine.
*Or whatever really shooty pistol they can take. I’ve no idea what the actual options are.

Actual options are basically none. None of that wild variety you mention exists in the rules. Not even basic weapon options exist anymore.

the Crucible of Champions Martial Agent is made for making custom Inquisitors, and has tons of options (no power armour, unfortunately)
