According to Realm of Chaos this happen all the time, particularly for Lesser Chaos Gods. Their power and their "size" go up and down through the ages.
Giving that the number of Chaos Gods has been recently retconned from "infinite" to "four" by a single sentence in the Kelly´s Codex (by the way, the only sentence in the section he didn´t copy-pasted from the previous, brilliant work of Alessio Cavatore and Gav Thorpe), I am not sure it still applies. After all, we have only four gods now. I completely ignore that sentence, of course, and I recommend you to do the same, but that is just my opinion.
Also could a chaos God ever in any possibility materialize into reality?
One of the concepts that has stayed unchanged since Rogue Trader is that the Chaos Gods are places or locations inside the Warp. They are compared to landscapes. In all senses, Khorne is his own realm.
The Warp is a spiritual dimension, the place (in the setting, of course) where the souls go when people die. It is made of dreams, tales and emotions. A Chaos God cannot go outside the Warp, because
it is the Warp.
However, warpstorms are referred as part of chaos entities, like a feeding orifice, and the background concerning "The Crimson Path" somehow implies that Abaddon´s plan is to open wide the Eye of Terror, engulfing Terra and turning it into a middle point between the Warp and reality. It is said that this will unleash hell, and create a chance for the Chaos Primarchs to return. It is the nearest thing to Chaos Gods entering reality that I have read.
Finallly how many daemons are there actually in existence?
Daemons are made of emotions, dreams and nightmares, tales and metaphors, hopes and lies. The Chaos Gods are beings made of
raw emotion and Daemons are chunks of them. They get a bundle of emotion from their realm (and remember they
are their realms) and give it intelligence, sentience and a purpose. That is a Daemon. They do not live, they do not die. They do not exist, yet they existed before the creation of time itself.
How many dreams are there actually in existence?
There is an infinite number of them. And it will be so as long as sentient beings exist to feed the Chaos Gods.
Could they take on the hive fleets or necrons?
Who? Daemons?
Yes, there are some examples in the setting. Not many, the setting is mostly written from the Imperial point of view.
