My modeling idea wouldn't involve the open helms, I'm thinking of using a combination of mk2-3 armor bits, I haven't decided on their bulkier torsos yet, but each Thunder Warrior had very personalized armor
I'm aiming for the same feel as the attached image, minus the wolf portions, I think the furs are sort of over used in the HH, I'm thinking boss poles and strict codes of honor.
I certainly like the idea of them carrying trophies taken from their defeated foes.
I'm toying around with another elite option,
Thunder Forged Fabricator 0-1
WS:5 BS:5 S:5 T:5 W:3 I:4 A:3 LD:9 (100 pts)
Independent Character
Wargear: Artificer Armor, PW, Archaeotech Pistol, Archaeotech Rifle ( 24" range Str:6 Ap:2 Rapid Fire, Master Crafted)
may take Special Issue wargear
may take Forbidden wargear
Special Rules: Bulky, FNP, Adamantium Will
Fabricator: All models in the Thunder Warrior army may elect to make one of their weapons master crafted for 10pts
I'm thinking about using Knight's as a heavy support option, heavily modified, shorter knights better suited to urban environments, proto-knights if you will.

I played a little skirmish of 500 pts, I had 2x5 Thunder Warriors vs Necrons
He brought a Necron Lord and 2x10 Warriors.
Game one involved a lot of running towards them in order to get into close combat, roll poorly on a charge and they rolled pretty well for overwatch, then the following shooting phase forced a break, the second Thunder Warrior squad fared better, winning the combat with one casualty. (This was the squad that didn't have the Lord in it)
The second squad consolidated towards the Lord's retinue who proceeded to back pedal towards his side of the board.
We survive shooting after sustaining 5 wounds, we make the break check and with the three remaining TW's make the charge. (We lost another on over watch)
In cc we have 6 attacks, one of the Thunder Warriors issues a challenge to the Necron lord, he accepts, the Thunder Warrior rolls, hits three times and inflicts three wounds, the necron lord manages to slay the warrior as he goes down.
My second squad ran itself off the board due to gak rolls
The remaining warriors kill the remaining TW in close combat.

Oh boy, five wound EW with re-rollable 2+ armour! This keeps getting better and better!
Of course if your friends are happy with these rules, it really doesn't matter, but I have to say that your ideas are a great example why people are wary of DIY rules. All this is just absurdly over the top. If Emperor could create warriors this powerful, he would never replace them with Space marines, no matter the lifespan issue. In fact it would make Space Marines look like an abysmal failure on Emperor's part. But carry on, I think they still need an AV15 flying assault transport.

All right Red, Go check the original post, I've been updating it on a regular basis with new ideas and concepts. I'm totally down with being more realistic, I sort of just got carried away with the entertainment factor, I had too much fun beings silly.

This is just crazy. With these stats these guys should cost over 100 points each.

Well that is quite generous statline. And if 5 (6 with two weapons) attacks are not enough, he will surely gain d3 more with rampage as these guys are likely to be outnumbered!
Equip him with:
Shackles of Terra 50pts (+2 atks, EW)
so now the attacks are are at 8+d3 (+1 from charge)!
Add:
Thunder Mantle 10pts (4+) Invul
Sane wargear, but most other armies pay much more for this on characters with worse toughness and less wounds.
And let's finish with:
King Slayer 75pts (str +3 ap 2 Rending, Instant death, Fleshbane, Shred)
S8 (9 on charge) weapon that autokills on re-rollable 2+! Just simplify the rules and say anything hit by this is dead!
Equipped with this gear your Thunder Lord will shred Primarchs! And why shouldn't he, as for some reason he has access to much better gear than them. Compared to TW arsenal, weapons that the Primarchs (or even the Emperor) wield are just pathetic toys.
Other fun things:
The Warriors Calling 50pts (+6 inches to charge distance to all TW's within 24"s)
How? What physically happens? Most fast chargers in this game just have fleet.
By the Emperors Will 100pts (All models with the Thunder Warrior special rule become fearless)
So that one weakness TW had compared to Marines, the lack of ATSKNF, forget it.
Throne Taker 75pts (Boltgun: Str5 Ap4 Assault:8)
Much better than Primarch's Wrath and still one of the saner artefacts. I'm sure it is called 'Throne Taker' as Thunder Warriors will use it to kill that weakling Emperor and take their rightful place as overlords of the Imperium!

As it is, I intended for only one piece of Forbidden Wargear to be selected per army.
I already fixed the Platoon Command squad.
and the Lord was bumped 50pts a few hours ago I believe.
The idea I had in mind for Thunder Warriors was looting and close ties to Age of Strife level tech, the reason being the Unification Wars where fought in a very high tech environment in some cases, with warriors wielding technology far beyond their understanding.

I toyed around with what I wanted the Army to be based on and decided on having Stronger HQ choices and cheaper wargear options while making all the other models more expensive.
In regards to the Thunder Mantle, I was thinking it should be a 5++ or a 6++
