I personally found the Exorcist to be a challenge- I had to file a lot of metal to get the organ to fit the chasis. I didn't find the Penitent enigines terribly hard to PUT together, but KEEPING them together is a real challenge.

I'm relatively new to the hobby, so never owned any resin let alone metal.
The hardest thing for me would have to be magnus' face. I think I read the instructions wrong at some point but after glue goes on it doesn't come off. Learnt hat the hard way.

I like to think of this question as models I've thrown at the wall in frustration:
Old metal Lord of change (giant chunk of heavy pewter with one small base touch point at the ankle... nightmares)
Monolith. Horrible design instructions and keeping the sides together is an ordeal.
Drop pods. Someone posted earlier in 7th I assembled 7 and dear God I had a psychotic episode.

The Bloodthirster wasn’t as bad as the Lord of Change. At least the BT has contact points to fit the wings on. The LoC had a thin line you had to put both wings onto. I don’t know how mine has stayed together all this time.

Not GW products, but the USS Arizona from Reviell. That thing had so many mis-cast parts that I eventually just threw the whole thing in the trash.
In terms of actual game pieces the Cyclops Savage was considered a rite of passage by most Skorne players. It had glue points on both shoulders and both wrists for a two-handed sword, which isn't that unusual, but the shoulder joints had molded in pins and sockets that positioned the arms wrong to line up with the wrist joints. Add in trying to get superglue in all four places at once without getting the whole assembly stuck to something else and the thing was just an awful experience.
The current GW plastic kits have generally been a breeze, although I mis-aligned the sidewalls on my Land Speeder and had a heck of a time getting them into the right positions afterward. And the Redemptor had a ridiculous number of pieces.

Having built two myself, I'd say it's a combination of bad instructions and needing to do a lot at once From what I recall, you need to glue the spires on to the top and bottom AND have the doors in place at the same time. And you need the holsters in and at the precise angle before doing this. (Please correct me if I'm wrong; it was over 5 years ago during 5th Ed)

The instructions aren't exactly spectacular but it's boring to put together on top of that.
Shout out to the Triarch Stalker myself. I hated that thing with a passion.

Exorcist tank there is nothing that competes with that for hardest to build, its not off a lot its completely incompatible with the immolator base so you have to cut/drill etc. Automatically Appended Next Post:

Trust me its so hard, you have to glue those side bits to a floating barrel fan thing, if you want it done right you have to glue them all at once which is next to impossible, buy one and try it out for lols, its so frustrating.

Now this might only be because of the conversion work I did to, but the hardest model I have had to build is the Necron Ghost Ark. Multi stage kit, fiddly bits that like to brake, and you pretty much have to pant it before fine assembly; this kit has almost all the staples of an annoying build, and that's not including the 39 magnets I added to it so I can switch between Ghost Ark and Doomsday Ark.

the hardest 4 me was the Re-Seen Marauder from Battletech. Thing is Pewter with birdlike proportions, perched on one bent leg with the other held up mid stride. Both legs are multiple pieces. Ugh, that stupid thing took forever to get it properly fitted.

I feel like at least, with the larger metal/resin kits, at least you're prepared for them to be hard work, so it's less frustrating. My pick's going to be the standard plastic Scouts. Literally nothing in the kit *quite* goes together as it should. I built one lot of them and quite honestly nearly just fired the lot into the bin halfway through building.
I'd really love a new Scouts kit; one that's less faff to build and without the stupid Bo Selecta heads, but since the advent of Primaris, I reckon that's looking pretty unlikely now.

My picks for hardest model to assemble are the metal Thunderfire Cannon, one half of the main barrel was slightly twisted. No amount of filing down could save it and it never got put together. I guess it was just a bad cast.
The hardest model ever was the Land Raider Crusader with metal sponsors. The bolters were all individual. I literally had to wait for each bolter to set before glueing the next one. Then I gave it a couple of coats of super glue to seal them on. I never painted it in the end, it did my head in so much.

Now I wouldn't say the Baneblade itself was hard, but MAGNETIZING that beast was something entirely epic. Getting it to do all 8 variations almost seemed to require some knowledge of physics and engineering. Totally worth it at the end of the day though.
