Ouch! That drop pod deployment can be nasty, as you have learned.

Dont forget Karandras has stealth, so even in the open he has a 6+ save against AP2/ap1 weapons, as well as his squad. I am more apt for fuegan as a phoenix lord. He is just as effective against tanks, can do similar damage to MEQ, has a melta gun and feel no pain. All for cheaper points.

I rarely find pathfinders that much better than rangers. The 2+ in cover is nice, but good deployment and 3+ is usually sufficient. Just go to ground if you need.

On foot, consider giving your warriors a splinter cannon for more dakka. A liquifier on the hamey would also help with overwatch or close units.

Stealth! damn how could i have forgotten that! i doubt it would have helped much but you never know. Thanks for that, i keep forgetting stupid little things.

I think i'm going to have to reduce the pathfinders to rangers, they just didn't do anything, what kind of squad size do you find works best?

It depends on what you want out of your rangers. For cheap, somewhat durable troops that have long ranged surgical shooting, five is plenty. If you want a squad to actually gun things down, you probably need 7-10. Remember, rangers/pathfinders only have three real targets.
1.MC's
2. Small(5 or less) TEQ squads.
3. Unique units hidden in a squad(officers, special weapons, medics, etc)

If you really want a shooty squad, just take 2 squads of 5 and combine your fire if you need to. I usually just take a single unit of 5.

I think 5 will do me then, if i start putting the points in for 7-10 and i dont come across prime targets thats just wasted points. But i will carry on testing them out and see what i come to.
