Is there any relevant human that fell to chaos and is in any way shape or form important and not a push over like the cultists?

Cardinal Xaphan and Urlock Gaur. Xaphan started the Vraks uprising and managed to survive an assassination attempt by a Vindicare. Urlock Gaur is the leader of the Blood Pact warband and is pretty hardcore. He wears armor that used to belong to a Space Marine.

Warmaster Varan the Undefeatable
Based on picts from his earlier conquests, recovered from Chaos soldiers captured in the early stages of the siege, Varan was a man of average build, wearing an austere military uniform with Chaos sigils on his coat and cap. His face was unremarkable, except for two extravagant mustaches. He spoke with a voice that was grating and somewhat whining in its timbre, and also made frequent use of theatrical hand gestures[1c]. Despite his less-than-intimidating appearance, Varan was also a powerful psyker, who laced his seemingly uninspiring speeches with mental dominance to sway his audience to Chaos,

I AM A MARINE PLAYER
"Unimaginably ancient xenos artefact somewhere on the planet, hive fleet poised above our heads, hidden 'stealer broods making an early start....and now a bloody Chaos cult crawling out of the woodwork just in case we were bored. Welcome to my world, Ciaphas."
Inquisitor Amberley Vail, Ordo Xenos
"I will admit that some Primachs like Russ or Horus could have a chance against an unarmed 12 year old novice but, a full Battle Sister??!! One to one? In close combat? Perhaps three Primarchs fighting together... but just one Primarch?" da001

Surely the armour would be too big?

You're trying to apply biology and logic to a champion of chaos?
But no, mortal chaos champions - at least the ones given to fisticuffs - are often sufficiently mutated, swollen or muscled up that they might as well be space marines.
The Skinner was a cult leader sufficiently lethal to warrant diverting a black Templar crusade to deal with them.
Kor Phaeron and Luther, for that matter, weren't marines, and each was responsible for the fall (or nearly so) of a space marine legion.
There are plenty of fallen ecclesiarchy cardinals, but as noted, Xaphan (the one from Vraks) is the one we know most about. Deacon Mammon, his right hand man, ended up as a daemon prince (the forge world nurgle prince with the backpack tanks and toxin spray).
The Blood Pact as a whole are worth talking about. There's also a similar-ish group called the Stigmartus who are a bit more word-bearer-ish (titles like Officer-Bishop), led by Cardinal-General Elak Sarda. Both groups are, whilst chaos aligned, at least as well trained and organised as the Imperial Guard, and, in the case of some units, more akin to Tempestus stormtroopers.

Heh, I remember reading about him on GW's old site, back when it actually had content.
Didn't know it was from a book though.
