Okay, so I started with buying 2 full sets of Orks from Assault on Black reach.
Then I bought bits for my nobs: Powerklaws, Bosspoles, combi rokkit-shoota, big choppas
Then I bought 15x Burna bits (arms, gun, backpack, linkages, etc) to convert boyz into Burna Boyz.
Now I'm looking into buying extra Shoota arms to convert the Slugga Boyz into Shoota Boyz, but that hasn't happened yet and I don't count my eggs before they've hatched
Now I'm thinking, if I just keep buying AoBR Boyz for like $20 per 20 Boyz, and then buy bits, would that be a viable way to make an army? I kind of want to make this a personal challenge: to see if I can build a decent good looking (and semi-competitive list) with using only AoBR miniatures, and maybe, maybe a KFF Big Mek.

You can do that way, its how I started out was buying 6 ABOR sets of orks. No one in my FLGS wanted the orks so I got them at a great deal. Bits websites will be your best friend for making your army more custom. A dremel will be your right hand for chopping off the arms from the body.

I have a pretty good sized ork army and used 2 AoBr Sets. I'm lazy so I bought the boxes for the shootas and lootas etc.
But I think if you want 90 (3 mobz) of sluggas, 5 AoBR sets would work.

Viable? Sure. My Orks are formed around a core AoBR set, supplemented by a combination of more AoBR sluggas, standard and converted shootas, and various HQ/elite/HS options (bought a few boxes of lootas, then slapped the burnas onto standard boy bodies). A nob accessory pack and some klaws from a bits site to give my mob-leading nobs the proper punch, and I've got a solid hoard base, with a few bells and whistles.
How good it ends up looking depends entirely on how much work you put in, though. Some people are turned off by the monotonous poses of the figures, but when you've got mobs of 30, any repetition tends to get lost in the overall effect. What I consider to be the greater challenge to overcome is the casting quality. Mold shift on AoBR Orks is absolutely terrible. I would hope that GW ironed out some of the kinks in later production runs, but all of the models I have, at least, required major file and knife work to get looking halfway decent. I have to force myself to stop trying to fix the damned things by remembering just how many more there are to go.

I haven't encountered any mold shift errors on either of my 2 sets of AoBR, so I guess I'm lucky there. When you say you made burnas from boyz and burna bits, are you referring to AoBR boyz or multi-part boyz?

Perfectly viable.
Orks boys from AoBR are dirt cheep (at least until the new starter set drops in september)
Extra bits are also readily available from ebay and other online retailers.
Vehicles such as trucks can be converted from any 40K vehicle. If you see a cheep landraider or russ on ebay and it's missing all it's weapons and half it's doors then buy it (if it's dirt cheap) a hours work with a knife and some spare bits turns a hunk of useless plastic into a ramshackle engine of war! Just cut off the arms and glue on burna boy arms that you buy from a bits store.

Thanks. It's looking like I'll have a pretty decent green tide army. So far I have:
90+ Boyz (unknown number right now, at least 90 possibly more)
9 Deffkoptas
15 Nobz
3 Warbosses
and have (or will have) the following bits:
15x Burna bits
35x Shoota bits (arms/gun to convert AoBR slugga boys to shoota boys)
3x Power Klaws (plus another 1 from an unneeded warboss)
4x Boss Poles (plus another 1 from an unneeded warboss)
Killa Kan/ Deff Dread CC weapons to add to Koptas for buzzsaws
4x sets of Deffgun bits (I want more, but these are expensive as hell!)
What I don't have:
Ork Codex (was at the FLGS today and asked them to order me one)
Ork Big Mek (still undecided as it'll force me out of the all AoBR thing)
So far it's coming along nicely. I've got lots of converting to do though!
Question: is it worth it for me to get a Dremel? If so, how much would one cost?

Yes to the Dremel and they can be snagged at lowes or home depot for as little as 35 bucks, our group grabbed a middle of the road model that serves all of our needs for about 50 and it came with an assortment of bits and misc tools as well. Also would it be possible to tool up one of those warbosses into a big mek to save cash?

Make the Mek from a nob from ABOR you can build the force shield generator rather easily,

Got some assembling done today. I actually didn't use the dremel too much as an exacto knife was really just easier with the cutting board.
