Wait, the x-wing being smaller than the TIE interceptor isn't right? They're both one man fighters, but the Interceptor has those big wings, and that larger spherical structure around the cockpit, so should be a bit bigger, IIRC.
I don't think I've ever had a true nightmare project. The metal Hellcannon might have been one, if I hadn't left some of the pieces off.  I can relate to the Flayed Ones- my old metal Daemonettes do have a tendency to lose an arm. I've reglued those arms many times over the years.

it's a metal model, you should pin it regardless. There, nightmare solved! Fiddly bits like that are one of the reasons I haven't been able to bring myself to start an Eldar army. I can't imagine how much of a pain in the ass the Banshee and Scorpion arms are.

Those old metal hormagaunts. They made me change armies I was gonna play. (considering the state of Nids now, this wasn't a bad thing)
I saw a mention of those old GW fantasy skeletons...yeah the plastic ones were bad enough, I can't imagine if there were metal ones done the same way.
I decided to try an Eldar Iyanden army. Oh the wraithguard heads! Every one had a huge amount of flash in the groove that had to be filed down. I was so sick of those models by the time I had them glued that I put them away and never painted/played them.
How bout those Dog of War giants from the island who came with the druid? They were pretty bad too. I remember playing a kid who brought them out, gently set them down and by the end of the game, he was pushing around a pile of metal. Noone touched them, they spontaneously fall apart. We were talking and heard <klunk>, both of us looked and one model fell apart, hit the second and that one fell apart. TIMBER!!!
I refrain from buying any big models period anymore. The biggest I have is a land raider, and I only have that cause its a box shape. I prefer infantry armies, which is prob why I'm playing fantasy more then 40k.

When I was at university our gaming club made a Knightmare game for our annual convention two years running complete with green screen and over the top skeleton hat. Was quite fun to play from what people told me afterwards. I coulden't play because I had read the senario before hand :( and was random grunt b lol.

Worst kit I have made is the old 1/72 Revell Thunderbolt. The current kit is a very good retooling, but the older one was shockingly bad. It didn't fit, was full of huge gaps where parts simply weren't the right size and it was covered in rivets like a rash of pimples. It was worth it for the transfers but the rest of the kit went in the bin after an abortive attempt to make something from it. Ooh, then there was the aeroplane kit I won in a competition that had two left wings, so I wrote to the company and they sent me a sprue with the right wing. So I sat down to make it and suddenly realised that the aircraft had two top halves and no bottom. Wasn't writing to them again so that went in the bin. Bought a load of motorbike kits from Hypervalue thinking they were Tamiya quality but they were complete toy-like crap. Was deceived by the fact that the 1/35th military kits they were selling for £5 each WERE Tamiya castings, albeit slightly dubious looking ones.

Oh my god, I forgot the old Land Speeder model. I tried to put together 2-3 and they always came out as disasters. The last one I had turned into a lovely piece of wrecked vehicle terrain! I haven't put together the new one, but I've heard it's at least somewhat better.

New Dark Eldar Raiders and Ravagers.
While being lovely models on paper, the fiddly nature of the Ravager's turrets, the Chasis and the levels of the vehicle make it a living hell to assemble.

It's supplied with a 40mm base, you tell me how that fits on there. It's hunched over, with it's torso incredibly hard to fix together and it's limbs far greater than it's torso alone. The plastic isn't much of a looker, but in all respects, it out classes the old model in every single aspect.

Also, the Thunderfire Cannon was an unholy nightmare.
Privateer Press's Khador Behemoth was another, I bought it in summer 2007. It's not so much that it didn't fit together, but that the model was designed such that one leg was raised and the model rested entirely on one leg which fit to the model via a tiny 1.5mm tall ball-socket joint about the size of a 40k scale frag grenade. Needless to say, it sits in multiple pieces to this day.
Also, any Infinity model with Antenna.

Not saying that projects haven't been started and then shelved, but none turned into nightmares. I don't have OCD or compulsive collectoritis, so stopping something before that point is ALWAYS an option for me.

The cheaper Star Wars kits have never really stuck to any particular scale, though. Annoying, but seems to be the standard. Star Trek kits had a similar issue... trying to find a set of the various Enterprises that is actually to scale is an exercise in futility.
The worst kit for me was a 1:72 Beaufighter ( this one) that I bought for my grandfather, and wound up assembling after he passed away. Had vast acres of untamed flash, one of the wheels looked like someone had pressed a lit match into the side of it, the socket for the wings to fit to the fuselage was completely the wrong size and shape, and the cockpit interior was about 4 or 5mm too wide to fit inside the fuselage... which is pretty significant on a cockpit that is only 15mm wide to begin with.
For gaming models, the plastic landspeeder kit was probably the biggest hassle. Got it with the 3rd edition starter. I don't know if they have fixed the issue yet, but as others have mentioned the early versions at least had some pretty serious warpage on the hull.

Pretty much every LS I own is like that. The forward upper and lower hull do not meet so I ended up using rubber bands which did not work...I still have 3-5 that need to be build but I dread it.

I wanted three suitable models for IG Vendettas. At first I was going to use the Italeri 1/48 scale Osprey V22, then it went out of production before I could buy it.
I did a lot of research into 2-engine bombers and decided that the Revell 1/48 scale Dornier 217 could be adapted into a nice Vendetta with a bit of scratchbuilding, so I bought one of them. I then realised that that kit was also OOP, so I had to rush around and find another one on eBay.
While searching for a third kit, I found that the Osprey had come back into stock at Hobby Link Japan, so I bit the bullet and bought three kits.
If anyone wants a 1/48 scale kit of the Dornier 217, let me know!

Dwarf Gyrocopters.
I had two of the old metal ones. Technically I still have them I think. They're just in pieces all over the place and so I will never be able to put them back together. The propellers just wouldn't stay on and also they took an age to glue together in the first place.

My god this is so true, the finecast one i got also has the same issue of prop breakage.. best avoid them untill the model is done in plastic on the 12th of never (you heard it here first)

Speaking of SoB (both figuratively and literally): Exorcist.............. it took me an entire weekend -that's two days accuracy fans- to file, bend, pin, dry-fit, re-file, re-bend, hack-bits-off-the-rhino-chassis, etc..... to get just one kit built :(
Had to wait a couple of months before even thinking about starting the other one :( Both are now assembled and primed but I have lost all interest in getting the damn things painted for the time being.

Second generation Blood Asp 'Mech from Iron Wind Metal. That one did get a quick lesson in flying. Remains unbuilt to this day (bought it in Feb '08).

So much metal, only 4 (inc Tankhammer boy) poses to work with. Really wish I'd gone the all-plastic route now, although I love the tankbusta models the sculpting style is so distinctive that you can't fit in standard boyz box rokkit boyz and maintain a good-looking unit...

Actually Big B can be assembled with both feet on the ground very easily. The joint in question is positioned in such a way that it can be put in either pose.

On a side note, I'm beginning to think a lot of these so called "construction nightmares" where the metal models need multiple pins otherwise they'll collapse if you look at them funny are due to crap glue. I've got 3 rather large Warmahordes armies, not a single model has been pinned and nothing comes apart. Like seriously? You need a pin for Marbo's arm for example. Really?

In the end I wound up slopping some green stuff on it and it has been fine ever since...but an otherwise beautifully painted model now has this gross spot on his arm where I connected the hand and sword.

Out of all of my army, I have probably never been more frustrated than when I was building my Rhinos. They can be built well and easily. The way the instructions has you build them is the worse possible way. By the 3rd one I had figured out the best way to build them and the 3rd one came out great. The 1st one is horrible, and many parts of it just simply didn't fit flush because of their instructions.

The Monolith was horrible and even with as many rubber bands as you could find, it wouldn't hold.
And the old Land Speeders were just badly designed with all the gaps. Never had one turn out the right way.

I had a sort of difficult time with my metal TFC, but I knew it would be a difficult model going in and had my dremel tool freshly charged. Great looking model, awful kit.
I have some Grot Tanks that I painted myself into a corner with (figuratively speaking). I really wanted to do them in the same grey camo I did my Kill Bursta in. At the last second I decided to do red to better match the rest of my Ork vehicles (mostly). I primed with AP Dragon Red and was totally unhappy with the job it did - they all look sort of pink really. I did some basic salt weathering and now I can't seem to make myself go any further; I'm just not really feeling how they look. But I'm also am leery of painting over what I've done since I'll lose detail, but I also am worried about stripping them - I've never stripped resin before.
So, not sure how to move forward with this one.

A revell truck ,sorry can't remember the classification was a german army one though. Wanted it for a civilian vehichle, tunred out it was a level 5 kit, it also turns out I am soooo not a level 5 modeller. I have neiither the skill, patience of the tiny pair of tweezers I required.
Too many pieces for me, so it is now a wrecked truck being used as scenary, most the bits were binned.

As an absolutely unnecessary update no one requested: I decided to try stripping the models after reading some Dakka articles on stripping resin. I figured even if I screwed the models up, there's no significant difference between me not having finished models because I can't get them painted the way I want, or because I screwed them up stripping them; in either event they are unfieldable. So, I stripped them in ultrasonic simple green and no problems at all. I've re-primed them and will try again.

Nothing will compare to the hell that is Heresys Netherlord Mk2!
I had zero problems with the Mark 1 but when I got the second Nether ! Its a massive metal model that somehow is supposed to carry all its weight on one ankle. the top heavy barrel chested nature combined with its pose means this aint happening.
Paid £50 for it when it first came out about 8 or so years ago and I still havent managed to assemble it.

That damned cannon needs to have its barrels glued to the assembly. It's fiddly as can be, and when you have arthritis in your fingers, it's an absolute nightmare.
I gave up and sold it off eventually.

Hmm... odd. I've built 2 Monoliths - even painted them as I was putting them together - and I've had no problem with keeping them together.
Having built three of them, it does take a certain amount of finesse and skill to get all of the sides properly aligned and attached - on my first one I kept screwing it up so that one side was always a bit lopsided.
And speaking of monoliths, I'm going to nominate the my third one, where I built it with a working plasma ball in place of the crystal. The end effect was worth it, but the process of cutting, and fitting, and adjusting clearances so that everything fit, and then painting it with the plasma ball installed, that kinda sucked.

Same here. I find putting a dot of putty on there along with the glue works on most difficult joins.

Apart from that, the worst kit I've ever put together were Nyss Hunters for Warmachine, from Privateer's phase where infantry kits had a million little bits. Just to give you an idea, one of the options is for a sword in the scabbard--only the scabbard and sword hilt are two different bits for no evident reason. My fingers were so crusted with glue and putty after that adventure that they couldn't feel anything for about a day afterwards.

I got some daemonettes for a conversion, the first ten were so annoying to glue together I didn't even bother with the second set. Both the claws and heads were horrible
So I traded away the other ten before starting them
I also tried to make some terradons and a goblin warboss on giant spider, they each took days to fully glue them together

A bunch of converted Ork Stormboyz that I made. Nothing too fancy - I basically bought a box of Gargoyles and a box of Hellions, stuck Orks on top of them, and used them as Stormboyz. The hellions made me stop using the unit completely, because while the bases might be good enough for actual hellions, it turned out that adding an Ork model with about twice the mass of a Dark Eldar makes the thing impossibly top-heavy and unbalanced...honestly, that's the only reason I don't use 'em much, because every time I move them, I have to dick around with getting the hellion boyz to perch just right on the new flying bases.
Aside from that, I don't think I've ever had much in the way of "nightmare" builds. I honestly think the worst for me was when I was just getting into the game, and I tried to put together my first Tau Broadsides. Despite all my best efforts, I could never get the damn guns to stick to the shoulders properly. Three of them still have a solid layer of dried superglue from where I kept re-gluing them, having them snap off, and trying again and again to get them to stick.

I just had two project flub hard.
I wanted to do a counts as manticore based on the M270 MLRS, a couple people recommended 1/35 scale and DML's kit to me. The kit is literally the worst hunk of junk to ever reside on my hobby table. Things don't fit where they're supposed to, the instructions and kit it self are mind numbingly over complicated and for a kit where each part is given an alpha numeric designation no one seemed to think of giving the sprues an alphabetic designation (alphanumeric in this case meaning Parts labled A1, B11, etc) throw in that the thing's /massive/ compared to a Leman Russ and that's a project abandoned.
The other project I just had go belly up was a set of Female Warriors from Copplestone castings I attempted... and failed, to convert to Imperial Guard. Never going to try to modify a metal mini in any way shape or form ever again. And as a bonus the scale was off despite a 40k website saying they fight right in amongst Guardsmen DX
Thankfully my next project, converting a Whirlwind tank to an Exorcist (i.e. changing the paint) should hopefully go a lot smoother... *makes sign of the aquila*

Thunderhawk. It had incredibly warped pieces and several parts didn't even fit right. In order to make the upper cannard wings fit they had to be cut down almost 1/4 on each side and the hinge parts replaced with a scratch build. Assault ramp also had simular issues, the teeth didn't fit and required a massive amount of filing to make them line up correctly and then part of the ramp needed to be extended as it was a good 1/4 inch short so there was a gap at the bottom of the door. There's also a large plate that divides the interrior into two levels, couldn't get that to fit so left it out completely . It's also so heavy that the landing gears bend under the weight so unles syou want to build a custom flying stand for it the gears are always slightoy bent..
They must have had two differant master models and got the molds mixed up, the sizing was way off on some of the parts and they didn't pair up even remotely.
Between straightening all the goofy pieces and massive amounts of cleaning and re-engineering all the shoddy parts it took me two full weeks to build it. (also a number of the small vents on the underside had been damaged and needed to be rebuilt) By the time all the assembly was done I was so fed up with it that I skipped painting it and sold it.
Worst model EVER
I also really dislike the drop pods, even as an experienced modeller thos ethings are a pain in the butt to build. Difficult to get all the wings to line up correctly so that the doors can close properly. Also managed to glued my finger to one of them as you have to hold them in place forever.
Metal thunderfire cannon was a pain, parts didn't fit right and the glue won't hold very well.
I also give a big thumbs down to the Khador Behemoth, a jack that big needs both feet on the ground. Even with pinning mine has come apart at least 3 times which is why it'll be replaced with a resin one.

Metal Demon Princes...My god.
I wanted two Demon Princes in my Chaos space Marine army and I wanted to get them done for the painting compitition they were having at my Local Gaming store. It was about a month before the judging so I thought I had enough time to at least get 1 of them done and painted as well as I could muster.
Im not a very good painter but im learning and I was really looking forward to it. However it was an absolute terror to even put one of the models together!
The metal model would not stay together! I havent even built one of them, let alone both. The parts were molded alright so they fit together ok, with a bit of pinning I thought it would be fine...Nope.
I tried using green stuff to fill in gaps with super glue and pinning, but still it fell apart and would not stay together. I gave up for ages but soon im gonna get myself some new glue and buckle down!
Hopefully my second stab at it will turn out better.

I bought a crisis suit kit that came with a melted sprue, bubbly leg and missing back piece on my birthday. I'll eventually buy this guy to acquire the parts and have an extra suit. Also have a self-dissasembling Metal Daemon Prince and absolutely no desire to pin it.

I bought a FW baneblade secondhand. The previous owner had attempted to build the Baneblade and then make molds of it so he could cast resin copies. He broke the gak out of most of the treads when the rubber flowed into the space between the wheels and the wheel well. To de-mold the tread/well assembly he ended up just ripping out all the treads.
If the person who attempted what I just described is reading this post: You are an idiot. I have your old Baneblade and I'm going to make it look awesome. I'm going to scratch build all of the treads you broke, I'm going to re-pin all the cracked resin, and I'm going to put a kick ass airbrush paint job on it.
I'm just terrified at the prospect of starting. It's going to be a massive project that might end up looking like gak if I go half-ass.
But I bought that wounded beast for 26 bucks. I can do it.

Absolutely, slow and steady just keep it ticking over. Little bits now and then, it will come together but as you say, don't be tempted to prime it until it's perfectly ready!!! I would recommend press moulding tracks, especially if you are doing 30+ pieces it will make them look good and will save you time and effort all round..Oh and can you start a WIP thread so we can see it advance until completion. Looking forward to seeing this.

I won a $500 shopping spree from my FLGS and decided to use it to built up my Chapter Serfs IG Force. I got 120 guardsmen, and a number of tanks. I started with the tanks, and let me tell you, I HATE tracks. Then I went with the guardsmen. I learned I hated those even more. Each arm was specific to another arm, so you had to clip them from the sprue one at a time to ensure they didn't get mixed up. Then the assembly itself was a pita. By the time I got done with 60 of them, I hated the army so much I sold it. Maybe $700 worth of stuff (I had owned a few IG things prior to this) I let go for maybe $300 overall, and I haven't regretted it for a second.

My entire Thousand Sons army.
I bought a lot of stuff second hand, and my god, some of you people do NOT know how to use glue. Some of the poor gakkers were so covered in glue that they were featureless.
Then there were hidden fees everywhere when I bought another set of oop thousand sons. They almost ended up costing me double the agreed amount by the time everything was said and done, and the most of them were missing their power plants.

The paint on the beserkers was ridiculously thick, about 3 coats of pure paint from the pot on them, metal Obliterators - I'll sum them up by saying they aren't even on bases, Kharn had half his axe missing.
And I didn't even get all the guys the seller said id be getting (got most, and £50 seemed like a bargain).

the dudes that I got compete pretty closely with that khorne army of yours. Some of the models had non acryllic paint to boot, so they needed different treatment for cleaning as well, thouth that didn't bother me as much.
Although I did once obtain some guardsmen I never bought instead of items i did pay for that were in a similar condition as you listed.
