I've recently come into some catachans, and it's going to be a strip mod and paint marathon before I throw them on the field. Anyway, I am looking for some further ideas to take out a bit of the comical Rambo nature of the models. I am thinking about mass head removals to start, however I feel I may need more. I EVEN thought about putting sleeves on the guys and painting them to match my Cadians, but I dunno if I am brave enough to do that to Sweet-Baby-Jesus-Only-Knows how many IG. That, and I think that with the almost-Ork sized arms on those things, puttied up sleeves would just take them to whole new level of bulky looking.
Any suggestions?

The head switch would be a good start and easy. The arms if you decide to sculpt sleeves onto would also; you should take an exacto knife and remove some of the muscle from where you decide to sculpt that will cut down on the overly bulked up look. If your skills are good enough and we aren't talking too many catachans you might just trim down and resculpt the oversized muscles.
I know several companies do heads, pig iron for example are available off the warstore; Kolony rebel heads maybe?:

There are several helmeted heads you might be able to use to make them look more like veteran cadians.

Personally, I think you ought to go with West Wind Productions U.S. steel helmet heads - much more of a Vietnam-style look. I've been pretty tempted to do that myself with some Catachans.

I feel obliged to once more post this
From my yet-to-be-completed Catachan SWAT army.
For sleaves I just painted the flesh, I imagine it's tight cloth and the color hides some of the rambo muscles.
Weapon swaps were from Dragon 1/32 quartermaster kits (sets of just guns). They also make AK47s and M-16s.

OT: Headswaps would do away with alot of the Rambo style. Are these metal Catachan, the old school ones? If so, I second the vietnam style heads, they´ll look great with them.
If it´s the plastics I´m not so sure.. Cadian heads look smallish on Catachan bodies, and the westwind heads are even smaller, right?
( BTW, sorry about the KNY remark, the US flag just baffled me...)

The West Wind heads aren't necessarily smaller as they are "less heroic" - meaning not fatheads. They look less filled out than a GW head does. That said, though, I think the bulk of the helmet will compensate if the faces are narrower. I haven't tried it yet, though, so I'm not sure.
I've wanted to make an Apocalypse Now Catachan army ever since somebody converted up an army with that theme years ago and had floating Land Speeder/Chimeras that looked reminiscent of Huey helicopters and guys on hover surfboards for Rough Riders - this is exactly what I'd be interested in seeing to see if it's possible to do this again.

Didn't even think about just trimming down the arms some. Might be able to do that and make them look like sleeves. I dunno, will think about that. More a question of my skills. But a damn good idea! I've got some spare Cadian heads lying about, and some spare SM vetsgt heads as well. I'll have to blutac those and see how they look.

Other, more puny arms on Cats look interesting, the bulkier catachan body then looks more like its wearing a flak vest.
Painting the infamous t-shirt as armor changes can make them look more sensible.

Head swaps would be a good direction. I've used the Van Saar head sprue in that regard.
I've got 5-6 set aside modeled up as hardened vets with lots of extra pockets/pouches and assault weapons that I was going to paint with a soviet/russian navy special forces camo (yes, with horizontal striped shirts).
They might also make good Afriel Strain if you wanted to go that route, especially with different heads.
