Do the heavy gear blitz minis work size wise with 40k? A size comparison (example: heavy gear about the size of a tau battle suit) would be nice.

I have a few extra bitz from my heavy gear stuff and i tried that and they dont really fit. FOr a battlesuit they are to small. I could see them looking alright on a guardsmen but thats really about it. Put one on a space marine and it looked..off. Like he was holding a toy gun.

Heavy Gears are about the size of a Termie, roughly speaking.

They are way smaller than a Sentinel or Dread.

depends. do you have the current blitz models, the older heavy gear 2nd/3rd edition ones, or the original RAFM lead biggies? the RAFM ones are the closest size wise to the tau battlesuits and scale nicely both fluff wise and lookwise with their rules. you could easily make scout class gears like cheetahs stealth suits, medium ones like jaguars/hunters regular battlesuits, and the grizzlies the broadsides. the burst cannon is a nice sub for the LAC/MAC/HAC bits and the rocket pods are easily subbed in as missle pods. the giant bazookas and other heavy weapons (ATM) can be broadside guns.

the current style ones are more terminator size. while i wouldn't have a problem with someone simply mounting them on the appropriate base, they are closer in size to terminators. since the blitz games are more squad based than the older RAFM 1st edition rules, the termies might be the way to go (although they just don't have the right feel that tau do for the gears). hope that helps.
