Well the LVO is coming up and I'll have to fly. I've got a fairly bulky list that I'll have to transport, Does anyone have any ideas or experience? Most airline's carry on is in general, no more than 45 linear inches or about 22x18x9.
"out of the box" (lol) ideas? Other than KR, battle foam etc.

Given the rather dubious reputation of airline security, I would recommend the postal service, I think.  You might have better luck just mailing your army to where you intend to go.

I found a cool Plano Gun Case that looks indestructable but is a little too large

Probably not. Didn't see your destination, my bad. If you've got the money to afford a trip to Vegas, or airfare, then you've probably got enough to afford one of the better Troop Transports. Personally, I'd go with Battlefoam, but KR has a fairly good reputation also.
You damn sure can't go wrong with hobby cases with thin sheets of metal glued to the bottom and your minis magnetized to hell and back. (Not sure if you can bring magnets on the flight, though?) If the magnets are strong enough, then your plane could crash and the only thing they'll recover is the black box and your army.  If you're enterprising, I've seen people do good things with both tackleboxes as well as toolboxes for fasteners. Line the compartments with something impact-absorbing, and you're golden.

If you need something small then the idea jimsolo said about taking metal sheets and magnatizing the bottoms of the bases to the metal sheet is a great way to save space (I havent used foam for transporting in quite a while because of it and I think it is a genius idea)

That article is written in an alarmist fashion. What really happened was that the flutes were confiscated without the musician's knowledge, then later destroyed and an excuse was given that they were assumed to be foreign plants. Still tragic, but not nearly as callous or flamebait as "Check it out, we're gonna smash your gak right in front of you. AMERICA!"

I flew from Zurich to the US with a large purchase of miniatures last year, enough to fill a large roll-away. I took the sprues out of the boxes wrapping them in t-shirts and what not to keep things from getting broken. There were no issues going through customs or security. I can't imagine this would be a problem in most cases, although everything I had was plastic.

I have flown from France to the UK and back with mixed plastic/metal, magnetised (2mm) minis before in hand baggage. My little guys were wrapped in toilet paper and all placed in a cardboard carton in my small rucksack. The guy at the detector asked to see what was in the bag, I showed him he waved me on.
I would imagine putting large metal plates in your baggage will be looked upon with suspicion. Just a nice corrugated cardboard carton or two (Like the ones GW use for online orders) with all your toys wrapped in toilet paper should be enough protection. Place it near the top of the bag for easy access if they ask to see.
Unless you are using lots of large (10mm) magnets, I wouldn’t mention it.

This looks carry on compatible. I could hand cuff it to my wrist and look totally bad ass (or weird). I'd have to wear sunglasses of course. Think I'll go with this one... cheap too.

KR Backpack 2 fits nicely in the Overhead storage. I have taken mine to Chicago and to the UK from California with no problems.
