I have no clue... but I always thought, the Emperor must have made himself into a space marine. After the thunder warriors prototype, the Emperor began the real deal marine bio & psychic engineering thingy. He made Primarchs and gak.
Theres no way he was born like he is depicted in the famous golden eagle armor artwork pics. He must have underwent his own custom bio/psychic engineering, although he probably was already psychic enough.
Is it stated in lore how the hell the Emperor became like a super primarch marine?

Been there, done that.
I guess he didn't need to go under the procedures that his marines go through. He just changed his figure using his psychic might, made it the standard, started turning normal humans into crazy warriors.

what hes trying to say is that the emperor isn't a space marine..... power armour can be made for regular people and most certainly the emperor had his own pair..... hes probably just bulky because of the armour... cant have all your lackeys looking bigger and stronger than you ya know.

Or as has been hinted at in the Horus Heresy novels, the golden armored being everyone sees is simply an illusion manifested around the true form of the Emperor. A thin, white-haired elderly man who happens to be the most powerful human psyker in the galaxy.

That'd make a good movie actually.
Him inadvertantly wandering through the battlefield with shells missing him and hitting charging heretics. Some construction yard in the middle of it. As he walks off a girder being lifted by a crane his ship swoops by with the door open, the driver just rolling his eyes as he strolls in and the planet is nuked.

No it hasn't.
Sorry to burst everyone's bubble, but The Sigillite makes it pretty clear that the Emperor and Malcador are two entirely separate beings. One is attending to the affairs on Terra, the other is on the other side of the ruptured Webway Gate, holding back the legions of Chaos from spilling into Terra.
The Emperor is the most powerful psyker to have ever existed.
Even regular biomancers can increase their size and strength.
Why couldn't the Emperor?

Except that's not at all what I'm referring to. I know Malcador and the Emperor are different people. i'm talking about in Deliverance Lost when Corax is talking to the Emperor and he keeps seeing glimpses of an older man in a white robe when he looks at the Emperor.

The Emperor's appearance to other people depends upon what he is trying to accomplish. I dont understand why anyone would suggest he needs to have undergone the process of creating space marines or anything else. He was already 38,000 years old at the time of the Horus Heresy and clearly still at the peak of his powers.
The Emperor was the reincarnation of all the remaining shamans of Earth around 8,000 BCE. He made the entire Word Bearer Legion involuntarily bend to there knee telekinetically, so yeah he probably did not need to wear armor. In the Horus Heresy books he is portrayed as having such a strong presence that only the strongest mortals can bear to be near him and weaker ones can hardly look at him directly because of his psychic aura.
Unfortunately his common sense was inversely proportional to his pyschic ability.

Then your wording was misleading, IMHO.
That isn't unique to Deliverance Lost, people seeing multiple visages of the Emperor when they see him has been occurring in the series long before that, and is not indicative of his true form. The Last Church does portray him as a giant though. While twisting the perceptions of the priest, the priest nevertheless notices that when the man who is actually the Emperor takes a seat on a sturdy chair, it strains and creaks far more than what his apparent weight should allow.
IMO, the correct answer to the question "Is the Emperor a giant or is he physically a normal human?" is: Yes.

His size is never in question. He is a golden giant when he reveals his true self in the last church. The human mind is not capable of processing such power and produces the image of a golden being. He probably just represents the epitomy of human evolution.

The golden giant suffused with light and overwhelming everyone with the desire to worship him (people would burst into tears and fall to their knees... yeah, being seen as a god is totally not something you're promoting) is probably not the Emperor's "true" form. Lorgar, at least, was able to see through this glamour after a few moments, and saw the "regular" man underneath.
Then again, with his power, it doesn't really matter. He could probably construct a solid light giant form for himself to inhabit and fight in, which would explain all the glowing.
