The faq on imperial knights says I can use the knight as warlord if I don't have any characters....so if I make a force of all henchmen and I don't choose any hqs can the knight become my hq? And is this battle forged?

Is the Inquisition force allowed to take only Henchmen? (Check your force Org for Inquisition)
If that was the case, then yes you could do it and it would be battleforged. Unfortunately this is not the case...

The Knight would be in its own detachment, so you would still be lacking an HQ unit in the Inquisitorial detachment for it to be Battle Forged.
Also, a warlord doesn't necessarily have to be a model with the HQ battle field role; any character can be the warlord.

It's very important to realize that ANY character can be your Warlord.
If my army was as follows...
Combined Arms Detachment
HQ
Space Marine Chapter Master
Troops
Space Marine Tactical Squad w/Sargeant
Space Marine Scout Squad w/Telion Upgrade
Elites
Sternguard Squad w/Veteran Sargeant
Inquisitorial Detachment
HQ
Ordo Xenos Inquisitor
Elites
Henchmen Squad
Legion of the Damned Detachment
Elites
Legion of the Damned Squad w/LotD Sargeant
Allied Detachment
HQ
Eldar Autarch
Troops
Guardians Squad
...my Warlord Options would be as follows:
Space Marine Chapter Master
Tactical Squad Sargeant
Scout Squad Sargeant Telion
Sternguard Sargeant
Ordo Xenos Inquisitor
Legion of the Damned Sargeant
The above are all options because they are all Characters. The Eldar Autarch is not an option because your Warlord can never come from an Allied Detachment.
If you had NO Characters in your army, you could choose ANY model, but that model wouldn't normally get a Warlord Trait. Having NO Characters in a Battleforged Army is very difficult to pull off. I think 'Nids can do it. I can't think of anyone else at the moment, but I'm sure there are other lists that would work.

The only ways to get a knight as your warlord is as follows:
Take 3 knights. One can then be upgraded to a Senechal and be named your warlord.
Take a knight and take formations that have no characters in them to form your army (this way you have no characters). You can then name the knight as your warlord (or any model for that matter).

Kind of. Per the IK FAQ, if your army has no characters yet does have at least one Imperial Knight, the Knight is automatically the Warlord. Currently, the only Battleforged legal army built with no characters is Tyranids. Add one Knight, and the Knight becomes Warlord. Still need at least two other Knights to upgrade the Warlord to a Seneschal, though.

Yeah i cant think of a single HQ that isnt a character other than Old One Eye from the tyranid codex.

Just checked. All of the Tau HQ choices are Characters.
Strictly speaking, you can easily use formations to make Battleforged armies with no Characters. You could use Tau Empire Fire Support Cadres or Chaos Space Marine Helbrute Mayhem Packs to name two. You're just severely limited on your options.

Since you are planning on taking 370-1100 pts of IK, grabbing some formations isn't all that limiting to fill out the rest of the list.
