How long would that take? 60 days?

I've always just used really hot water and repositioned the guns. Bent guns are kind of a non issue for me. Metal weapons get bent all the time in shipping.
I am more concerned when there are bubbles in the casting. (Which happens more than it should.)

I'd say their prices and shipping are a bit on the high side. A Tyranid Malanthrope costing over $80 seems ridiculous to me, while a Carnifex can be had for $40 with all the optional bits and whatnot.

Gotta remember that silicon is bloody expensive. and when its a complicated not square piece you are going to need to make the molds a bit bigger and the fact that these mold wear out and needs replacing adds a bit more to the cost. not that i dont disagree its a bit high
and yeah shipping's a sister

Silicone's dirt cheap. 6€ per kilogram, retail. If the chinese can sell it for that price, so can everyone else. Chemical processes for commodity materials are pretty autonomous nowadays. Wages don't play much into them and the raw materials costs are international market-priced.
Custom-made metal moulds for industrial injection moulding - that's expensive.

It's expensive once though, and then each cast costs pennies. Where as for silicone moulds you need to keep remaking the moulds and the actual material you're casting costs more.

Metal moulds wear down as well, just not as fast (if properly handled). Resin is pretty cheap too. With current retail prices I've calculated a casting cost of something about 40 cents per regular infantry model (without even looking for cheaper resin sources).
Anyhow, you are making my point for me. If you say that metal moulds are cheaper in the long run, that means that retail prices should be lower than recasts, yet that is about as far from the truth as GW from common sense.

So far the numbers look about where I expecting them to be.
Which begs the question: What can Forge World do about the shipping costs?
Heck, how do they calculate those shipping costs?
I will admit, it seems like shipping and mailing has gotten awfully expensive over the last few years - from both the sending and receiving sides of the problem.

The shipping rates are largely a consequence of how different countries' postal services negotiate to deliver international mail. The UK generally has a reputation for higher shipping costs. In the case of the US the postal service is given more flexibility to deal with international shipping than domestic shipping and has used that flexibility to subsidize domestic shipping, when congress has refused to allow it to adjust rates, by increasing international rates. That translates to to disproportionate international costs.
FW could negotiate volume pricing with parcel services, instead of the postal service. Beyond that its just up to FW to try and absorb what it can to try and keep shipping costs down. That could be a flat shipping rate as opposed to the percentage they charge or they could figure out away of offering free shipping to stores and get product lumped into standard GW product shipments.

How long would that take? 60 days? Picks up phone and talks to FW - 5 mins FW gets component and pops in the post - say one day Safely delivered by Parcelforce - up to 59 days. Yeah seems reasonable. In all seriousness I bought a bundle of the imperial Robots last year. It was supposed to have 2 Multi-Melta and 3 Heavy Bolter models, it came with 1 MM and 2 HB (and a bag of World Eater Terminators?). I received the replacement MM and HB robots (whole kits) two days later.
