I read somewhere, cannot remember for sure , but was totally shocked! Number was unreal.
Its said there are million of worlds populated by Imperium and they have around 6 Quintillion citizens! 6,000.000.000.000.000.000 people
Seems crazy to be real.

The 1 million worlds imperium is total bunk, IMO. Being based on fancy wording instead of factual evidence. It's like measuring how beautiful a face it by how many ships it launches.

A while back I did a growth rate calculation based on earth's current population.
Assuming we found space, food, etc. and had no huge disasters such as as say... Galaxy-wide civil wars, human population would reach 650 unseptuagintillion in 40000 AD.

If even one person out of a million became a guardsman, that's still 6.5 e+212 guard troops. >.>

Bear in mind, American and British billions and trillions etc are different. A British billion is a million million (1,000,000,000,000) whereas an American billion is only a thousand million (1,000,000,000). But in terms of calculations for populous and currency, the global standard is to use the American version, even though it makes a lot less sense.
So even though GW is a British firm, they may have used American numbering.

But yes, a galaxy spanning empire is really really huge. GW literally has no proper concept of scale.

6 quadrillion per planet is physically impossible.
The Imperium doesn't span the galaxy. Even discounting the Eastern Fringe, most "territory" inside the galaxy is not Imperial. The Imperium is a network of worlds that are more or less isolated from each other.
Sort of like the British Empire, or any other ocean-based empire, come to think of it. The British Empire contained Britain, and India, and Australia -- and not the giant ocean between them.

So this is wrong for a couple reasons. First you're assuming that sectors are regular in size and density with zero evidence. Like states, counties, and other territories, sectors and subsectors likely vary a great deal in size and in density of settled systems. We have no idea if Calixis is larger or smaller, or more dense or less dense, than other sectors. So using Calixis as the average is a big leap of logic.
Second, your math is plain wrong. The Milky Way is 100,000 light years in diameter, and it's 10,000 light years thick on average. That works out to 78.5E12 light years cubed. If you assume that Calixis is perfectly average at 200 light years on a side, for about 8E6 light years cubed, and 190 planets, you end up with roughly 1.9E9 planets.
Even ignoring thickness, the area of the milky way's disk is 7.85E9 light years squared and a sector is 40,000 light years squared, giving you over 196,000 sectors and 37,300,000 planets.
The Imperium doesnt actually cover that entire area/volume, and Calixis is likely not perfectly average. Many regions are probably less densely settled.

I think the projected number of human habitable worlds is something like 40-50 billion, but that doesn't take into account terraforming, something humans were certainly capable of doing for a long time.

Jes Goodwin put this pretty simply last year, the 1 million is a big number, everyone knows it's a big number. It's not accurate. In fact it is probably more. However, having 1 million worlds means anyone can invent anything they want, marine chapters, SoB sisterhoods, AM regiments, forge worlds, etc, etc and never need worry about doing anything to change the background. It is so immense anything can and does exist. It's just a cypher for "it's mind-bogglingly huge, have fun making stuff up in that huge area"! Plus at the rate they use exterminatus they'd better have a million or they'll run out pretty soon.

Non-US billions were the next logical step up from a million.
A thousand thousand is a confusing number, so it got called a million. A million million is just as silly, so it got called a billion, and a thousand million is still a thing.
But, journalists and non-scientific people, who didn't need to count that far for day-to-day usage, mistook the meaning of billion, and just use it for the next set of numbers after a million.
Or something....
So, us sciencey-types get this mess of numbering systems, and have to resort to talking in numbers, not words. Ten-to-the-6 is a million, and so on, just so we know what we mean.

As for populations, what do the following average out at for Agri-world, forge-world, hive-world, and others.
If an agri-world has 1 billion (1 million million), a forge world has 10 billion, a hive-world to have 100 billion, at a similar proportion of each:
95,000 planets x (1+10+100)bn/3 people = 95,000 x ~37bn = 3,515,000,000,000,000 = 3.5 quadrillion people.
If those vague number are correct.
