what models do you use to make your chaos spawn? it seems with the new chaos codex you ought to have at least one chaos spawn model handy on the off chance that a champion wins a challenge and you roll unlucky on the boons table

I'm starting up a Khorne CSM beastmen army, and plan on using Vampire Counts Crypt Horrors / Vargheists with Juggernaut heads and assorted horns and weapons.

Warhammer fantasy has a tonne of comparably sized models ripe for converting. Just add choasy bits to your heart's content.

I use a dreadnaught base full of Nurglings. They are awesome. They fit well with my Deathguard.

Very unoriginal but I just use the GW Chaos Spawn kit. It is a great kit overall and comes with lots of extra bits if you want to create any mutated CSM.

Do spawn use 40mm or 60mm bases?

40mm I believe.

I intend to get a mix of various models (i.e. individual old spawn / new spawn from ebay) and/or make some out of Raveners, and/or make some out of Beastmen Minotaurs, and/or make some out Vargheists/Crypt Ghouls... I really don't want any spawn that are particularly the same at the end of the day.
