Having now put a Thunderfire Cannon together, I can now say for sure I must have felt the worst model to put together.
The heavy tracks spiked into my fingers. The halves of the cannon didn't fit 100% and so needed bending slightly. The pointing forward parts under the cannon didn't fit so needed filling and the back of the cannon didn't fit so needed filling too.
With the recent recall of sales of Killa Kans in the EU and me putting together of a frankly mad metal model was wondering if anyone else had tales of pain because of a model they had bought.

The only model that hurt to put together hurt me mentally and not physically. Putting my Sammael together was a complete test of my patience, and ability to not throw the thing into the wall.
The worst part? After I got him together, I didn't like some aspects of it, so I disassembled him and am in the process of putting him back together.

It's always the metal models. I always end up trying to de-mould them with my fingers and chipping a nail :/
Perhaps the most painful model however was more of a modification I wanted to do, so it was my own fault. The Forgeworld Megadread has an ork sitting in the top hatch, I loved this idea, but it would have been impossible with the metal dread kits. Fortunately, they came out with a plastic one.
So I sat down, popped the top bit out of the sprue, and proceeded to spend the better part of an hour trying to saw out the top hatch. I ended with sore arms and at least one jab to my index finger (with a file, a FILE) but a clear hatch. I now have a piloted deffdread! But man, it was painful.

Nobs, cuz of all the spikes. I stabbed myself about a thousand times! Same with some SM models.
Also, my Metal Techmarine took off about 2 layers of skin due to the fact it wouldn't glue together, but I got glue all over my hands. It took ages to glue, and I even needed to make 2 special servo-arms with the weaponry because the others couldnt glue!

Yup. In addition, I intended to make it chaotic ( IW) so it was even more small parts that wanted to fall of. My fingers!
The only more hurting thing i have put together is the fantasy hellcannon (had to use my teeth to bend it!  )

I have learnt the hard way that just throwing super glue at it doesn't work. Often less is more in the case of super glue add too much and you will be waiting an age for it to dry and harden. Then if you add more it no longer tries to stick your model and instead tries to stick super glue to super glue.
I find after the first 3 applications of super glue, it is better to strip off and start again from scratch adding less next time not more.

Anything metal  , though I had an awefull time trying to set up the hurricane bolters on my land raider crusader ended up with more parts stuck to my fingers then on the actual model

Sanquinary Guard wings, Jump pack Champlain metal model, and Chaos, anything Chaos.
The most painful thing though was a drop pod, i had run out of plastic glue, as did the FLGS, so i had to resort to super glue. Lost several pieces of skin and it still doesn't close. Never use super glue if the model is plastic and involves lots of measurements and precise placements.

Haven't really had a major nightmare with a model (apart from one landraider put together having had 4 pints of cider).
I did manage to stab myself in the leg with a craft knife once while removing mould marks from a SM chaplain once though.

For me it was a Monolith. I had to boil 3 sides because how bad they were warped. Once I got em straight, getting a precise fit, was another matter. Turned out good in the end, but took FOREVER to get it right.

Actually, I used enough glue, but not enough that it wouldn't hold correctly. Must be those damned GWS glues.

I'm gonna second the old metal hurricane bolters, I eventually gave up and kit bashed with the new redeemer kit and some other stuff to complete the sponsons. The spikes on top of the administratum building are probably the sharpest part I've ever used. You really have to watch your arm when playing with it on the table.

A friend of mine stabbed me with the 2nd ed plastic grot; the ones with the spiked helmets. He drew blood.
Just today a buddy of mine was looking at Space Marine stuff. He picked up a Thunderfire Cannon, exclaiming "Oh, cool!" At this point I turn to him and give him a lecture about how it's a solid metal brick and how it will be an absolute nightmare to assemble. He's new to the hobby, and I'd hate to deal with that model as a newbie.
Probably the worst models I've had to assemble are the old metal walkers - all kinds. I remember Killa Kans, Deff Dreads, and the Venerable Dreadnought all being absolute nightmares. It was long before I knew how to pin things together, so there were just mountains of glue being dumped on these guys. I can't say I miss it. Thankfully, the one hybrid kit Land Raider Crusader I got was already assembled, so I dodged a bullet there. Still got to watch a friend of mine drive himself mad over one though.

Daemon prince. That model refused to stay together with glue. Had to result to pinning and green stuff on pretty much every joint. Then I put him in his case to transport and the weapon fell off.
I think he litterally fell apart after one battle.

Worst for me was like 4 years ago when i was trying to fix up an IG army that was given to me.
I was trying to cut Heavy Weapon team member off his base when i sliced my finger open super bad, to the point of blood pouring everywhere, all over the table, my friend's new carpet, clothing etc. I thought it would be funny to make it look even worse so I squeezed it to gross out my friend's mom when I started to feel light headed. So I napped for like an hour and a half.....

Oh no, the guy earlier in the thread mentioning the Trygon knows spiky. I don't know if it was just the first run of Trygons, but I bought one on release day and it was almost comically sharp. I normally don't file or clean up models much except for where they detach from the sprue and the little metal hairs on metal figs, but I went and borrowed my step-mom's nail file to blunt down every spine and talon on that model. I had a ton of tiny pinpricks on my fingers that were sore for days. I didn't notice it until I was eating french fries later and my fingers burned from the salt. Accidentally the back of my hand on a talon while assembling it and that's when I went after the file. As much as I applaud the sharpness and precision of it maybe they went overboard. Still an amazing model. I have two unblunted scything talons on my shelf right now jabbed into a piece of styrofoam for giggles. I can poke through a paper plate with little effort just a light tap and it makes a hole.
The only one that gave me grief in metal was the repenter light warjack from war machine, I kept gluing myself to it trying to get those tiny tiny spikes on the armor. *looks over shoulder* at least I think it was the repenter... I'm new to warmachine, just have the Menoth starter box.
As for mentally exhausting the tyranid zoanthrope is one of my favorite tyranid units to use, but dreadful to assemble.

For GW models, it's actually a simple one giving me huge issues. The DE dark lance gunners: one of them has a weapon that refuses to stay on. Even with double pinning the hellish thing. I've started joking that that is the reason he can't hit the broad side of a barn.
The dark elf hydra from fantasy is an awesome model but a bit of a pain. Legs aren't too bad and can be pinned well enough thankfully. Necks and tail are another story entirely. They didn't fit together well enough to pin (well, tail is pinned but it wasn't enough to support it on its own). They're held on with a judicious combination of super glue and greenstuff. I'm surprised how sturdy it seems to be.
Current 'how am I going to pull this off' is the Eleriel and Alaniel. The model is absolutely beautiful, by far my favourite of the set. The trick is that the three main parts are sort of interwoven in a way that requires at least three hands to line up and will likely have to be glued simultaneous. I might recruit people at the FLGS to give me a hand. Although need to think what I'll use it for. Probably something Slaanesh. I'm tempted to write up a review if I can get some photos.
Conversions involving metal swords onto plastic models via about 1mm of join space at a horrible angle probably don't count. My stand in archon has a scratch sculpted arm and a nice bracer to conceal the wire framework.

Havocs. Spent a whole day trying to deal with them, ended up using rubber bands and just pouring glue anywhere and everywhere to make them stick! On a side note they don't look too bad now.
Does sticking a predator turret to my head once count as hurting?

For me it's Tau broadsides. I spent hours attaching then reattaching the railguns then finaly I did it. About 15 minutes later it fell over and the ankles snapped. Safe to say I will never buy another one.

The Tau Broadsides are def a pain in the ass, but the TFC is by far the most frustrating model EVER. Nothing lines up like it should, the damn tech arms a pain to get to stay in place, all in all hell incarnate
