I'm looking for advice on how to make a plastic Bloodthirster from the daemon prince kit with as little custom work as possible.
I'm really only interested in getting it tabletop legal without looking goofy.
I plan on starting with the longhorn style head and axe weapon. Not sure if armored chest is too Marine style, so I was looking for options.

Well the plastic demon prince kit comes with a bare chest too. So just use those if you don't like the power armor look. And you could try to add a minotaur head to change his look up a bit and maybe sculpt him a custom chest armor in bloodthirster style if you trust your GS skills enough. And add some skull bitz.

I like the idea of the bare chest but I'm not sure there is enough armor remaining to justify a 3+ save then.

Model him a bikini armor and he is good to go.
In a more serious matter why not paint some glowing runes on him. Then you can say that it is the runes that grant him the protection.

He's. A. Demon.
You don't need the armor on him to call it a 3+ - his skin is just that tough. Hive Tyrants, Carnifexes, Trygons, Tervigons don't have that carapace everywhere and they have a 3+.

Id focus on the head first and sculpt/Convert after. I have seen a D&D model from Barnes and noble converted to a awsome bloodthirster. The one with a horned flamming head.

That's my first instinct to be honest.
My concern is whether a particularly picky opponent in a tournament setting would raise a fuss about it somehow.

Size could be an issue to a fussy opponent - i think the Blood Thirster is a bit taller? But that's not a fluff problem (daemons' physical size is irrelevant), and model-wise could be easily solved by e.g. putting the model on a higher base (standing on a pile of skulls?).
That would seem to cover you rules-wise, but it would certainly be preferable for the model to _not_ just look like a winged daemon prince (which might be the biggest whine from fussy opponents). i suggest:
- bulking up the daemon prince in both size and height, by inserting small slabs of plasticard at the waist, and perhaps doing the same at knees, shoulders, neck etc, if you don't mind some razor saw surgery.
- and covering the joins with armour, and chains. Don't know what's in your bits box, but how about including bits of armour looted from fallen enemies?

To be honest, Anyone who is that picky youbdont want to play with. As long as WYSIWYG Applies i wouldnt worry.
